    looking good mate. We are in the process of rebuilding my WB Caprice. Will use a few little tips from your thread. Didn't realise there were so many hiding places for rust

    i used 1.5 zinc anneal for the outside like the door jam bit as it is more structural but for the inside of the plenum im using 1mm zinc its easier to shape by hand,

    the welder is a 175i cigweld and im using .8 wire, with gas i wouldnt be bothered with gasless would be a pain with all the welding and on and off welding

    i will coat everything is the kbs stuff and do all the inside of the firewall and all the left over dash brackets before the plenum goes back in

    i dont think the drainage is the problem in these when you take it off you can see its not a great design where most of them rust out is a flat section where all the crap blows up into the moisture sits and it rusts, but i think what causes most of the rust is leaves and junk sitting in there or commonly blocking the tubes with leaves then the water sits, mine was full of leaves and junk, i was thinking today about trying to find a plenum with not as much rust in it, but seens everyone is watching now the pressures on and ill fix it lol

    Hey Hz 350,

    hahahaha....s yeah presure is on for sure I'm sure you'll do a killer job! Go and have a look at "nz stato's" build thread on here he also did a major rebuild in this area too with photos to boot. As for the thickness oF steel I was thinking the same. But like most things I've spotted a cab on evil bay that is a heap better than mine but its about 800ks from my joint and i'd hate to think what transport would cost as I don't think it would fit in the letter box..bhaahhahah

    As for the KBS stuff it looks the goods too!!! Ive seen a reveiw of that product on youtube and its Aussie made which is great. I'm using the 3M rust and primer converter in one and so far im happy with what it has done for $8.95 per 250ml bottle at SCA

    i have the same sort of rust in my tonner or worse (i haven't got to removing the cowl panels bit yet)

    its good to see a thread of someone fixing plenum rust

    good to see ya got it back ive been bugging my buddy for a lend of his but its a shit fight to get it of him so i just coughed up the folding for a new one for me....fathers day pressie to myself plus mine now better than my mate and he's dirty....hahaha now, if only i could remember how to weld!!! dont forget pics

    like most projects at 1 point it has been put on the back burner while we get the house ready to sell we are goin to build another house and build a shed out the back there isnt enough room here for a shed working out of a garage is a pain, so ive moved alot of stuff into a storage shed

    Mate in the first pic you have drilled the plenum with about some twenty plus holes? ive ground my back with a rip it disc and i can only see a few there? did you just space them out and drill random holes or could you see the spot welds?

    there seems be a heap of glue or bonding agent under there too...seems to hold it good!!! I just dont wont yank at it as i want to re use the plenum

    i could see the spot welds i used a wire brush on a drill to to do it but every hole i drilled had a spot weld on it, the glue on mine wasnt holding it all that much but 1 my father in law did that came from a wb was stuck on there good and proper, i got a chisel in there to help separate the 2 bits

    yeah bro thats what i thought....i didnt think you wouldnt drill random holes in it!!! The problem is mine doesnt seem to show the spot weld diverts where they have done them. maybe mine was done on a friday arvo at the factory...hahahah ill post a pic of mine tomoz and you maybe could shed some light on it?
